Since I have switched to 2.6.x two years ago, I've been experiencing weird
IDE lockups that I did not have when I was running 2.4.x, on the exact same
hardware.
What happens is that when I launch a SMART long test on /dev/hda, I get the
following messages on the netconsole:
hda: lost interrupt
hda: ide_dma_sff_timer_expiry: DMA status (0x61)
hda: DMA timeout error
followed by a hard lockup.
I've added traces to understand what is happening, but I find them weird,
and my lack of IDE expertise shows. Here's the netconsole ooutput from
the initial "lost interrupt" incident to the lockup:

[hard lockup, ALT-SysRq is not responding]
Here is what I find weird: initially, when ide_timer_expiry() is called,
the drive is not waiting for a DMA, and indeed task_no_data_intr() is
called. Processing there leads to the call of ide_plug_device(), which
enqueues a request. But this time, this is a DMA request? So that's not
the request that caused the initial "lost interrupt" condition?
The whole "rescue" chain highlighted above leads to a hang when the
kernel tries to read the status register from the IDE interface.
I'm looking for some hints as to what is happening here, how to further
diagnose the problem, and find a possible workaround. Currently, I cannot
schedule weekly SMART long tests on my drives since this locks the machine
up, but I've recently lost a RAID array because of corruption of some
sectors that had been silently developping for too long...
Can someone please suggest some course of action?

It's most likely a bug in the IDE code somewhere, but realistically the
most effective course of action would likely be to switch from the old
IDE drivers and use libata instead. The IDE code doesn't receive that
much testing these days, and it's really hard to debug (as you've seen,
the debugging output is rather atrocious).

Sure, but we're talking a production machine here. Moving to libata to
handle the IDE drives would involve many changes everywhere in the system
and cause instability. For instance, /etc/fstab would need to refer to
/dev/sd*, /etc/mdadm.conf needs rewriting as well... This is a complex move,
and there's no assurance that libata won't have bugs in its PATA handling.
Since the machine is otherwise stable, I'm rather aiming at a workaround.
Today, the workaround I have is to not run SMART long tests but it proved
dangerous. Therefore, I'm looking for a kernel workaround to avoid the
lockups.
Why would the reading of the status register of the IDE interface cause a
lockup? If I can prevent the lockup and resume work, I would not mind having
a few lost interrupts events now and then.

I gave it a shot anyway. Converting to PATA was surprisingly straighforward.
Anyway, I now get the following when running SMART long tests on /dev/sda:
ata1: lost interrupt (Status 0x50)
And the machine hangs... So I'm back to square one.
How do I prevent lockups on the system when running SMART long tests?

What drive is that? Isn't that an IBM drive with buggy firmware?

after IBM sold out their disk activity.

Can you post what particular command you're running to run the SMART
test, and also the full dmesg output from bootup? Also CCing

Is it always this drive that's failing? I see there's a second of the
same model, does it show the same behavior?

If only that particular drive shows this problem, then I would start
to suspect a hardware fault with that drive. The fact that it fails
with both IDE and libata (and with ata_piix, which is a really
commonly used and tested libata driver) rather points in that
direction. Errors normally shouldn't lock up the machine, except that
if the drive is doing bad things with IORDY for example, it can
basically stall the machine forever and there's nothing the kernel can
do about it..

That was a very good diagnosis.
I switched my two Hitachi drives for Maxtors, and the problem
went away. I was able to do a SMART long test on all my drives
without lockups and without any kernel complaints on the console.
Thanks a lot, I had no idea these Hitachi drives had a bad firmware.
Looking at the tags on the drives, they were manufactured late 2003
and early 2004.
